CORE STAGE
4 Thermal Management Design & Safety

Updated 03/2026
Short Description
The Thermal Management Design stage is dedicated to designing systems that effectively control the temperature of the battery cells within the module during operation (charge, discharge, storage). Proper thermal management is critical for battery performance (cells operate best within a specific temperature window), safety (preventing overheating and thermal runaway), and lifespan (extreme temperatures accelerate degradation). It involves selecting appropriate thermal runaway (TR) propagation resistant materials, defining a cell venting strategy, developing a module cooling/heating concept, and designing efficient thermal interfaces.
Key Activities
4.1 Module Cooling/Heating
Estimate heat generation under different operating conditions. Choose a cooling/heating method: air (passive/forced), liquid (direct/indirect), PCMs, or refrigerant-based. Design flow paths, manifolds, and components (fans, pumps, radiators), and include heating for cold climates if needed.
4.2 Thermal Runaway & Cell Venting
Select materials (e.g., mica, ceramic fiber, PCMs) to slow or block thermal runaway between cells. Design their placement between or around cell groups. Consider thermal conductivity, heat capacity, flame resistance, and manufacturability for effective integration into the module.
4.3 Cell Venting
Understand how the selected cells vent (e.g., score lines, vent ports, seam failure). Design the enclosure to direct gases and ejecta safely away from critical components. Ensure vent paths are clear and sized for expected gas flow, and assess impacts on nearby parts.
